Building a custom handheld device from scratch using ESP32-WROVER, featuring a sleek 3D-printed case designed in Fusion 360. This is the evolution of my original AMAN-OS v1 (Arduino-based music player), now rebuilt with significantly more power and capabilities.
The goal is to create a fully functional portable system with AI voice assistant (offline TensorFlow Lite), music player (local/radio/YouTube streaming), dual analog cameras (front + rear), 2.4” touchscreen display, GPS navigation, and WiFi connectivity—all powered by dual 18650 batteries with proper charging/protection circuits.
Currently working on: completing the 3D case design in Fusion 360 (learning CAD modeling from scratch), finalizing the component layout and internal mounting structures, and preparing the electronics schematic for assembly. The case features a modern iPhone-inspired aesthetic with rounded corners, proper port placement (USB-C, 3.5mm jack, antenna), and a removable back panel for battery access.

Quick update on the AMAN OS v2 ESP32 project (and a proper devlog)

CASE DESIGN PROGRESS:
I’ve been working on the 3D case design in Fusion 360 and made some solid progress. Created a full-body model to visualize the overall form factor and proportions - 140mm × 72mm × 28mm with rounded corners and all the major features (display opening, camera holes, side buttons, ports).

The model came out looking really clean! It’s helping me finalize the exact placement of components and getting a feel for how the device will look and feel in hand.

CURRENT STATUS:
✅ Overall case shape and dimensions finalized
✅ Display opening positioned (56×38mm with 2mm bezel)
✅ Camera placements marked (front 8mm, rear 10mm)
✅ Side buttons and port locations defined
✅ Rounded corners for ergonomic grip

NEXT STEPS (After Break):

  • Split the model into front shell and back panel
  • Add internal mounting features (ESP32 board mounts, battery clips, screw bosses)
  • Refine the design for 3D printing
  • Export final STL files
  • Start ordering components!

TAKING A BREAK:
I’ll be stepping away from the project until March 12th to focus on some other commitments. Need to recharge and come back with fresh eyes for the final CAD work.
